One of the challenging aspects in the sand casting process is the foundry sand itself. While coarse sand causes surface peaks and valleys, fine sand creates a less permeable mold which traps gases and causes porosity. Removing the surface peaks and valleys that coarse sands produce typically requires additional finishing operations. On the other hand, alleviating porosity in a fine sand mold is required to produce a dimensionally stable product. The challenge is to use consistent foundry sand grain size.
